The average regional turboprop in commercial service is now older than at any point since the type category emerged, and operators show little urgency about changing that. Life-extension programmes that were once treated as a bridge to a replacement aircraft have become the plan itself.

Why the maths favours staying

Three factors have combined. Replacement programmes have slipped, in some cases by half a decade. Residual values for well-maintained airframes have held up, which makes selling unattractive. And the cost of a structural life extension has fallen as more operators have gone through the process and the engineering data has matured.

For a typical 68-seat aircraft, a full extension package costs somewhere between the price of two heavy checks and the deposit on a new airframe. It buys eight to twelve additional years of service depending on cycle count.

The engineering is not trivial

Extension work concentrates on a short list of areas: wing attachment fittings, pressure bulkheads, landing gear beams and the wiring looms that were never designed for four decades of thermal cycling. The wiring is often the item that decides the economics, because inspection is labour-intensive and access is poor.

Operators who have completed the work describe a common pattern. The first aircraft through the programme takes far longer than forecast, the second takes about 70 per cent of that, and by the fifth the shop has found a rhythm. Fleets small enough that they never reach the fifth aircraft rarely see the savings.

The passenger view

None of this is visible from the cabin, provided the interior is refreshed at the same time. Most operators bundle a cabin retrofit into the extension: new seats, LED lighting, sometimes a revised galley. It is the cheapest part of the package and the only part anybody notices.

What passengers do notice is reliability, and here the record is mixed. Extended aircraft coming out of a well-run programme have shown dispatch reliability equal to or slightly better than before the work. Aircraft rushed through to meet a summer schedule have not.
